Activated Carbon Reactivation: A Second Life for Spent Carbon

Spent activated carbon is not waste. With the right thermal treatment its pores can be cleaned and most of its capacity recovered — at roughly half the price of new carbon. Reactivation is both the budget line and the sustainability line of high-volume carbon users.

How do you know it is time to change?

When a carbon bed saturates, the signals are clear:

  • The target contaminant rises at the outlet (the breakthrough curve steepens)
  • Sample analysis shows the iodine number down to 50–60 percent of new carbon
  • In dechlorination beds, free chlorine appears at the outlet

Good practice is changing the bed at the onset of breakthrough, not at full exhaustion — for both process safety and reactivation yield.

How reactivation works

The process is a relative of the original activation. Spent carbon is heated in stages in a rotary or multiple-hearth kiln:

  1. Drying (100–200°C): moisture leaves
  2. Pyrolysis (200–500°C): adsorbed organics break down
  3. Gasification (700–900°C, steam): the charred residue in the pores is burned clean

The output is screened, tested and typically returns with 90–95 percent of new carbon’s capacity. Each cycle costs 5–10 percent physical loss, topped up with fresh make-up carbon.

Economics and sustainability

Waste—Next to no waste for disposal

As a rule, reactivation economics work for facilities consuming more than a few tons of granular carbon per year. Powdered carbon is not reactivated — one more item written in GAC’s favor in the GAC vs PAC decision.

What to watch

Carbons from different sources must not be mixed, and carbons loaded with hazardous contaminants (mercury beds, for instance) must go to disposal, not reactivation. A batch-level analysis report is standard with any good reactivation service.
